Q: With round metal ducts is it best to wrap this tight then tape seams or should you allow some overlap at seams? Is one layer of this R8, seems thin?

When I purchased this wrap I wrote the vendor and he said I should use gorilla glue spray on the surface I want to wrap then apply the wrap to that surface. I wrapped my duct so that there was no overlap. The glue helped keep everything in place as I cut the wrap. Next I used 3M Cold Weather foil tape to seal the seam. The R8 insulation value was what the vendor approximate its value.

Q: Can I use this to line the inside of metal duct to reduct noise?

It could, but care must be taken to adhere it to the duct walls to prevent it from getting clogged in the system. I'm using it on the exterior of exposed ducts for insulation with a spray adhesive.

Q: Can this be used to replace the fiberglass insulation inside of an air handler?

I suppose you could do that, you would need a series of spacers or strips behind it to gain the full advertised R-value. Not sure about the fire rating for this product, maybe it is their literature.
